Gandalf the Grey – High Quality Hard Enamel Pin

Overview

This project showcases a remarkable blend of artistic ambition and precise enamel craftsmanship. Created for a fantasy-themed merchandise line, the Gandalf the Grey enamel pin was developed to be a true statement piece. Measuring an impressive 87mm in height and designed with a combination of hard enamel and screen printing, this enamel pin is both a tribute to a legendary wizard figure and a demonstration of premium production capabilities.

Pin Design Details


Design & Pre-Production Planning

The artwork was first converted into a detailed vector format suitable for pin production. Key challenges included adapting complex shading and layered robes into separated enamel zones and printable textures. We proposed a hybrid structure using:

  • Hard Enamel for Base Colors: Durable and smooth to the touch, providing a glass-like finish.
  • Screen Print Overlay: Used selectively to add shading and subtle gradients—particularly in the cloak, hair, and background elements.

Color-matching was achieved using Pantone references:

  • Cool Gray 6, 7 & Black for robe gradients.
  • White and Gray for hair and beard detailing.
  • Gold Metal Plating as the dominant outline and accent color.
  • Transparent & pearlescent effects in the background to mimic a magical aura.

The client approved the digital proof after one revision. The final artwork also included technical markings for post placement, engraving area, and print locations.


Production Workflow

The production process unfolded in six major stages:

1. Mold

A precision mold was created to retain the finer details in Gandalf’s staff, facial lines, and layered cloak.

2. Hard Enamel Application

Color zones were filled with corresponding enamel tones and fired at high temperatures to cure. Once hardened, each pin was polished by hand until flush with the metal lines, resulting in a smooth, glossy surface.

3. Wet Grinding and Polishing

Wet grinding can make the metal lines on these pins visible. Polishing can make these enamel pins have a a smooth surface.

4. Gold Plating

Each piece was electroplated in bright gold, giving the pin its signature shine. The metal lines were polished prior to enamel application to ensure crisp edges.

5. Screen Printing

Fine details—such as facial shading, robe folds, and background textures—were applied using screen printing techniques. This allowed for gradients that hard enamel alone could not replicate. Multi-pass printing ensured color consistency across the batch.

6. Back Engraving

The back side of the pin featured laser engraving including:

  • A limited-edition serial code (e.g., “LE 35”)
  • A custom moon-and-star motif
  • The client’s signature mark

7. Attachment & Quality Control

Two black rubber clutches were affixed to the reverse. Pins were carefully inspected for enamel smoothness, printing alignment, and plating flaws. Approved units were packed in PVC sleeves with bubble protection to prevent shipping damage.


Final Outcome & Client Feedback

The final result was a visually rich, highly collectible pin that exceeded the client’s expectations. The gold finish was mirror-polished, and the printed details added impressive depth without overwhelming the enamel base.

The client noted:
“We couldn’t be happier with how it turned out. The colors are vivid, the details are sharp, and our fans are already asking if we’ll do a sequel design. Truly excellent craftsmanship.”

Each pin felt solid in hand and featured subtle touches—like the engraved code and matte-gloss contrast in printed areas—that made it feel like a premium art collectible, not just merchandise.
